You will need to go bigger than the 40 to get a reliable 500 hp

Which 40 do you have? You need to decribe the size of the inducer and # of blades on the impeller. I haven't used one in years, but I think that the hi flow impeller is seven blade and its 61mm inducer. What's the size of turbine housing and its is a T-03? You own the turbo, or just looking for a cheap upgrade?

There has been trucks run 500rwhp on a HX-40, but they might break. They have a habit of snapping shafts, as the shaft is to small diameter for the weight of the compressor impeller/turbine, during a stall/surge the shaft will break. So be careful. Lots of guys run them earlier on, today the S300 or garrett are more available and work better. Don't get me wrong I have over 100k on a HX-40/BTH-3B twin combos, so they work.

How much fuel you have available? You should be able to re-torque the head bolts to 125 ft*lbs. I would limit the truck to 40-45psi and keep the egt's below 1300deg's. I run ARP's standard and standard non-oring head. So far I've run up close to 50psi.

As for bullet proof, who knows, head gasket just go sometimes, even in stock trucks.

If you re-torque the head, do a valve re-lash. 10 thou on intake and 20 on exhaust. some do it tighter. The tighter you go on the exhaust, less clanky noise you get, but you risk a not seating the valve.

I ran my truck for years with a 40 at 480 and more HP. No problems, just try not to "bark" the turbo.
