When i built a bumper for my old toyota pu I used 5x3 chanel. I found some cardboard shipping boxes that where 5 inch square and cut them to 5x3 and used that as a mock up to help with all the angles. You should be able to get some in the size you need and use them to mock up the bumper with an easy to change as you build template.

i'm fixing to do the same thing with 4" schedule 40 pipe. You may want to make sure you get just over 8'. I measured a few days ago, and 8' cuts it close. Your best bet might be to buy an inexpensive angle finder. You can get the best measurements by doing it yourself. Off the top of my head, I think the middle section (grill) is just shy of 52 inches. Please put up pictures when you're finished!

I made mine, but out of 13/4 tube and put two intercoolers in it. There are some old unfinished pictures in my photo archive.

I had steal plates cut on a waterjet. By notching the mounting plates they located the horizontals easily. The mounting plates were around 100+ $ but made doing it pretty easy.

The strongest bumper I have seen was on our off road tracked vehicle and was made out of 7 feet of railroad rail.
By the end of the field season it was bent down 5 inches in a two-foot section...

I build a lot of bumbers in a year.the key is check, check, and recheck again every little mesurment.a 1/4in off on one side will stickout like noother.do some home work and take in every angle possible.even the simple small bumbers will drive you nuts.I'm in the middle of building one for my 02 duelly.I build all mine out of 10 or 8ga sheet with a 3/8 center section for the wintch.building the unit is easy mounting it is a little harder. 1/4 x 8 C channel in a 8ft length is about 110 to 125lbs.

Like this? its 8" C channel and a bolt on grill guard that I got at a junk yard for $50 (its one of the realy heavy wall ones). I put 2 6" lights in it and plan to put 2 4" lights just outside of that ( have the lights just not the time) I also put them on a relay so they come on with my hight beams. I will try to get a better pic. I just notched the back of the grill guard and set the channal in the back of it with it face down and cut and bent the channel to fit the shape of the grill guard. Did the same with the 1st gen ( grill guard is off a 2000 chavy burb)

Those are awesome. They're not overly huge. Like mine isn't to bad, but it's even a little bit on the large side, sometimes i wish i was smaller and deffinitely lighter. Fenderwell gaps from front to rear is over 5 inches or diffrence because of the weight of my front bumper. Anyways mines not homemade but here's a pic anyways.
