I dont know if yours is doing what mine is but it sounds like the pump is kind of struggling like it sounds fine and then quite downs and sounds fine and so on. Sometimes when I turn the key over it doesnt make its normal little sound it makes. Also I dont have my fuel pressure guaged hooked up since the FASS install but it hasnt ever done this until resently. I hope you get it figured out so I can check and see if thats my problem.

I'm not Dan, but you state that the system works from a bucket, but not from the tank - seems to indicate a plugged pickup in the tank, or an air leak between the pump and the tank, maybe near or in the tank

Any other suggestions for things I can try at home, Dan, or should I just ship them both to you and let you check them out?
If that works for you, let me get them back here and see whats going on with them....

I can see if I can duplicate the pressure issue here on our load bench.

As for your other pump, Is this a new unit? Either way, sounds like you have debris in the gear....run the motor backwards if you can....(DO NOT SWAP POS AND NEG BATT LEADS ON OUR FASS HARNESS IF YOU HAVE THE RELAY! YOU WILL FRY YOUR STOCK ENGINE HARNESS!)...i would suggest swapping the pins in the motor connector...they are easy to change out with a pick and flat pocket flat head driver.

No that is not what I said. What is said was I had virtually no pressure change when it was drawing fuel from the bucket, as opposed to drawing fuel from the tank. The pump is still running it just won't make more then about 8psi. Which would indicate there is no problem with the pick-up in the tank.

I had the same issues with mine, it worked fine for about a year and then it started to get louder and louder until one day it didn't come on when keyed. The fuel pressure was all over but never below 8 psi. I replaced the brushes, relays, fuses, everything I was told to do but nothing worked. It ended up being the pump itself, when it was installed at the local diesel performance shop it was installed with the "weep-hole" up instead of down. It sounds dumb but make sure the hole is down, if it isnt then there could be dirt or whatever else inside the pump. Good luck!

The big issue with the weep-hole (If installed incorrectly) is that it will allow water from rain, puddles and dew to start to fill up the motor....rusting the fnt bearing and eating up the brushes.

Here is a pic of what it will do:
