Broken HVAC parts fall in and unbalance fan, sounds horrible
my HVAC in the 2006 has been crap since new.
always cracking and popping, never worked well on feet,
dealer was never able to figure anything out, they just took out the Mega Blend door.
so lately, the fan has been ROARING like crazy, it actually sounded louder than the truck, you could feel it in the brake pedal, i thought i had a bad injector.
it's three easy screws to pull the fan, 8 mm
took fan apart, and there was a piece of the door that had fell down in the fan,
and reached up, and the door was just laying up there, waiting to drop on the fan.

There are lots of threads about the recirculation door breaking off and dropping into the fan.
Often times a stop tab on the housing is broken. It is supposed to limit the coupler movement range, and when it breaks the motor strips the coupler/door and/or splits a piece off the door...
I believe the recirculation housing can be replaced without removing the HVAC box (and thus you avoid draining the coolant and evacuating the AC system), but the dash has to come out.

it just drove me nuts,
we took ~5 people to Disney in the truck, was hot as crap, and the AC was barely blowing, and the fan was roaring.
the intermittent windshield wiper switch is going kaput,
and a fog light burntout yesterday.
i had defrost & feet this morning on the way to work, so i think i will leave well enough alone.

Until you get it fixed, you might want to pull the glovebox and masking tape off the recirculation intake grille.
It would effectively be on fresh air mode all the time, but you wouldn't have a pathway open between the cowl intake and the inside of the cab.
Taking the dash out really isn't that bad of a job. Mainly it is time consuming.
