The truck blows black smoke, it's like i have no power...
I have cleaned the AFE filter and nothing changed. Checked all the intake lines and everything is connected, any help would be great!

What is your boost reading? P0299 is a Turbo/Supercharger Under Boost code. Have you pulled the intake and looked at the turbo?

Some 05's had plastic intercooler ends, sometimes they crack.

Does it sound like you have a giant boost leak under the hood? My guess (cause is happened to me) is you have the intercooler with the plastic end tanks and you blew the seal out of one end. You can pressure test it to be sure.

I don't have a boost gauge...so i don't know about how much it's running, i have checked around the intercooler but everything looks fine. My buddy had the the same thing happen with his 01 and he found out the intercooler line blew off, so i checked all that. It does make a lot of like sucking noise coming from the passenger side...

Look at the exhaust manifold and exhaust wheel on the turbo.

Well it's not to awful hard to check. First you probably wanna get in there with an inspection mirror and check to see that your boots(hose type couplers) look good. Then I took the intercooler pipes loose at the compressor(turbo) outlet and at the intake horn. I used some a.......IIRC 2"pvc fitting bushed down to a gauge with a schrader valve attached to it and then a cap on the other end. Shouldn't need much pressure to find the leak. Although if it leaking where I think it is, you probably won't be able to build any pressure at all.

Probably should look into some gauges, if you haven't thought of it yet.

I'm thinking turbo... Take off the intake and check for shaft play on the compressor wheel

Ok so i pulled the boots off and looked at the turbo, well at least i think i know what i am doing...I pulled everything off on both sides of the intercooler, everything was tight. And looks good, the wheel on the compressor looks fine, no play and it spins fine, i put a rag in the one side of the intercooler and used i bike pump...only thing i have at this moment... I pumped and pumped and it goes up to 5psi and it won't hold anything, problem is i can't pump fast enough to find the leak...any suggestions? besides buying an air compressor? :-) Thanks.

Nah, you need a compressor. You could pull the I/C and take it to a shop or something. Or, you could pull the line coming off the turbo and tape a shop vac to it, and tape off the hose going into the intake horn. If it does not pull a vacuum, you've got a leak somewhere. If you have a shop vac that will reverse so that it blows, you could do the same thing to try to pressurize it a little, and get a soapy water solution and spray on one thing at a time, see if it makes bubbles.
If you blow air into it, I'd clean the shop vac REALLY good first so no dust or dirt gets in the IC.

It could be the turbo, but I'd lean more toward the Intercooler or the hoses.

Well come to find out, the plastic side on the passenger side has separated. So now comes the fun part of a little R&R. Also the question is what should i replace it with, I found a BD intercooler that was 1000.00, does anyone know if this is a good intercooler???. Any suggestions would be helpful however i am not looking to spend to much money... Thanks for all the help guys!

BD is not bad. Pretty much any of the aftermarket coolers are pretty good.

If you're looking for cheap, I'd browse the diesel forums for a used OEM or e-bay...

Check www.car-parts.com. You may find a good used I/C there.

Booyah!!! Sorry not happy that your IC is toast I just like being right, which is a very seldom occurrence if you ask my wife

I'm with Madhat though probably your best bet is a used OEM. Get on your local craigslist and start shopping. I've seen them on CL often enough. Also if you are going to be hot rodding that truck at all an upgraded IC is not a bad idea.

I had my failed plastic tanked IC replaced under warranty, so you may look at that depending on miles and in-service date.

You will not notice much, if any, improvements with an aftermarket cooler and stock power. The stock system is quite efficient with stock flow.
