New starter or rebuild the one I have?

I had the first no start since I have had the Cummins in it's new home last night at my shop. At first I thought it was the clutch safety switch, so I jumpered it out, but no go. After checking with a meter I found that I was getting power to the starter. A few love taps with a hammer cured the problem, but I know it will happen again at the worst time. I have seen the rebuild kits with new contacts and plunger for about $30, or should I just bite the bullet and pony up for a new starter?

I can't say about the cummins starter but I have rebuild many others and have yet to see one fail again so for the $30 it is worth it. Now if You can get one at a place like autozone or advance autoparts with a life time warranty that is good too since You can get it replaced any time anywhere there is one of them stores.

Get the rebuild kit. It is SUPER easy to do. Do the brushes, contacts, plunger, and bearings if needed, and it will be like new again.

Another quick question, how thick should the brushes be before replacing them?

If you already had a fail to start condition, I would say its time for new brushes...
My starter got a brushes only rebuild 6 years ago, and its still strong.

If you have it out of the truck, there's no sense in not replacing the brushes.

Reuild it or have it redone. The parts stores sell junk, in my experience. Yes, you have a lifetime warranty, but you still have the hassle of pulling it out every 2-3 years. Redo it yourself, and you KNOW it is within spec.
