Would this also be why on my 2nd gen every once and a while a random pine needle / dead bug / other random object comes flying out of NOWHERE at me when I have the A/C on high?

Not sure if the 1st/2nd gen systems would have the same problems and if so how on earth do I clean mine out?

Probably. Ive had that happen. Ive had leaves fly and hit me in the face, both times, right in the face. Either that someone is playing some cheap practical joke on me and throwing leavs down my vents while I sleep....

Yeah I didnt realize just HOW close it is til I opened it up and found my sawzall had nicked a fin or 2. So A word to the wise cut with caution I also found a sharp utility knife will work if you score it well.

Just did mine last week...Full of leaves, sticks and stuff....cut the hole with a plexi-glass cutter...works great and doesn't cut deep. After we cleaned it out, we put a sheet of plexi glass over it...I can SEE now when it needs to be cleaned. Loch did this for me and he was very careful on cutting the plexi-glass. Perfect straight and very neat. I'll post pic soon. Very pleased!!!!!

I didn't know there was such an animal; could someone post a picture of one??

While we are talking plexiglass, I will throw this in, for those that may not know.

As it is the most popular brand, all clear plastic gets called plexiglass.

Plexiglass is, in fact, a trade name for a brand of ACRYLLIC glass.

Acryllic is very hard, and thereby, very brittle and temperamental.

Acryllic is less apt to scratch, but much easier to break/crack, especially when drilling and cutting.

Polycarbonate, on the other hand, is durn near un-breakable, much easier to cut and drill, and much more flexible.

The one drawback to polycarbonate is it is softer, and therefore, easier to scratch.

Decide which properties you want and make your purchase accordingly.

Also, when drilling plastics, go slow and steady; but, don't stop, or go too slow.

The plastic heats up and melts around the drill-bit.

If you go too slow, or stop in the middle, the plastic will cool and STICK to the bit, then when it rotates again, it will tear out a chunk, or shatter the plastic.

I tried to clean mine out a few weeks back by reaching through the vent holds. I pulled a bunch of leave and stuff out & thought I had it pretty well cleaned out. What a surprise today when I cut hole to check, boy what a mess I found in the box. I got it all cleaned out. Looks a lot better in there now. I covered the hole with a piece of Acryllic so now I'm to see when it needs to be cleaned again. I'm sure glad I took the time to cut it open, now the next time it's just a matter of removing a few screws to clean it out...
I took the Acryllic piece after I cut it to size and lined it with a rubber type weather stripping to form a seal when I attached it to the box over the hole. It worked out great...
