Re:5th gear fix
i have had a few 5th gears go out. it doesnt take much, but u have to remove the t-case. and in the tail of the trans there is a big nut that works its way loose.i think the dealership has an updated nut. torque it down and put it back togather. pretty simple 8)

Re:5th gear fix
The only permanent fix that I know of:
-fully splined mainshaft
- new 5th gear
- new 5th gear nut
- 300 foot/pound torque wrench

To do this fix requires a special socket or wrench to tighten the 5th gear nut. A bearing splitter. Normal hand tools. One of my bearings was siezed on the mainshaft. Had to get this bearing off to remove a gear, so a torch would be good too.

I have lost 5th gear twice. Time will tell how good the fully splined mainshaft fix is.

John

Re:5th gear fix
There is a new, cross-bolted split-lock for the 4500. Make sure to get the cone washer with it. Cost - about $35 (us).

The extension housing is bolted on w/spline head bolts, and mine were Lock-Tite'd in. Had to heat them to get them out - and they round off VERY easily. Replaced w/standard hex caps. You will need Chrysler special "Nut wrench 6743" for 241 cases in diesel/V10's. Good luck finding one - dealers refused to sell me one, though the service manual says available through dealer special order. Finally made my own. Clean the threaded area of the tailshaft thoroughly, apply Lock-Tite, and torque down nut as per directions that come with it. As TBGH says, the best cure is the fully splined shaft, but you may as well buy a 4500 from Standard Transmission in Ft.Worth, already equipped w/the new shaft. Tearing down the 4500 is not fun (been there). When 5th fell out me, I placed it back on the splines & applied "steel epoxy" to the inside of the gear. Hoped it would prevent the gear rocking that causes the nut to work loose. Now have 70k mi on the repair, and fifth is fine so far. Course, when I need to pull 5th back off the mainshaft, I'll have a tough time. Oh well...

Regards,
-Scott
